Default Serpentine belt won't fit back on

Need some help. Mazdaspeed 6. Serpentine belt issue: I can't get enough slack to get the belt over the pulley. I changed the clutch about a month ago and I was able to move the tensioner pulley with one hand while slipping the belt over the power steering pulley with the other. Car drove fine for a month.

Took the serpentine belt off again over the weekend to rebuild the power steering pump. Now, even with help, I can't even get close to enough slack to get the belt back on. Replaced the tensioner pulley and compared old belt to new belt, old belt is a little longer. Old belt was soaked with ATF from power steering pump leak. Am I missing something?

I have ran into this on occasion at work. Either 1. The belt isn't on the ribs all the way. 2. the new belt is a hair too short ( but you said you measured that). 3. I put the belt on every pulley and install it on the smooth water pump pulley last to gain the most slack.

When I put a new belt on my MS3 I really had to crank the tensioner all the way loose and then struggle to get it on. Wedged the wrench on the tensioner against my shoulder so I could use 1 hand to turn the crank and the other to muscle the belt over the last pulley.

My tensioner was bottomed out to get the belt slid over the final SMOOTH pulley. As mentioned above, save a smooth pulley for last. It makes a world of difference.

That's a tad easier on a Speed3 but pretty slick move.

If above does not work, put the belt in an over on very LOW heat. if you can get it up to about 110-120 degrees, no more, it will stretch temporarily, enough to fit over that last pulley without damaging the belt. Work fast while it is warm. You can also soak it in hot water and do the same thing.

This is a tried and true old mechanics trick. If the belt has Kevlar plies in it, some do, some don't, it won't stretch much.

Another trick, zip-tie the belt to the pulleys when you're threading it on. Especially if you're working alone. That way it won't fall off other pulleys while you're working to get it on the last one. Then just snip the ties when you're done.

The tensioner pulley has to be rotated clockwise, not counter clockwise, to release tension.
